    I’ve been a fitter for the past 28 years but it was still a daunting job to redrill, tap and insert a helicoil into such a loved piece of machinery as my 525.
    But on doing it myself I took care and it all came out good. Sounds like TB and Ollie are right about the engineering dudes fixing the prob as they will probably drill-bore it an a horizontal boring machine so as the new hole will be true and easily helicoiled:) Hope these words make you feel more at ease with the processB)

    Greg’s already called me to tell me it’s done! I had KGB (kieren) drop it off for me yesterday and it sounds as though he’s put a new insert in which gives the bolt a new seat and he’s pressure tested it and believes that it should be all good. Cost for the work was only $90 and he’s just chasing down a courier that will bring it back up to me because it is ~30kg and not all of them will do it. He’s suggested I flush it with kero about 3 times just to make sure there’s no krud in it – this could be an interesting task! I’ll have to pack the engine up on my ute tray/work bench so it’s tilted down then its game on!

    Now to organise a ride for the 22nd/23rd!

    Fastways are bringing it up tomorrow for $30 – not worth stuffing around for that much and I’ll have it in by the weekend.

    Motor is now back in my possession but I wont inspect the work till I get home this afternoon.

    $90 is pretty good value considering the consequences of trying a half arsed approach. You did the right thing mate and like the others have said at least you will have some piece of mind with the fix :)

    Cheers. I finished re-fitting my motor last night and what I thought would be a quick wrap up lasted about 5 hours! Most of it was fun but some of it not so. I had a lay down last ride which killed my magic button and kill switch button so I had to fix that first. Turned out that the plug had come out of the harness so I took it off for nothing but was still happy with the result.

    Buuuuutttttt…… my battery isn’t so good at the moment (too tired to recall why :( ) so when I got it all back together it only wound over a little before giving up which is also unusual because it normally starts easy. So I got on her and kicked for a bit which was great in my ugg boots and it really didn’t sound like it was going to start so down I climbed off. I pulled the plug and it looked good so I thought I’d test to see if it was getting spark by putting my finger over the lead with no result and then putting a screwy in there and holding the shaft while pressing the start button but still no result. Is that a proper test? I was getting a bit worried and frustrated at this point because I thought that maybe my CDI was cactus but wasn’t giving up yet.

    See when I put it back together I thought it’d be neater to run the generator connector leads* inside the top engine mount so they’d stay in tight but it was a little too tight. Now I’m smart enough to realise that electricity can’t be kinked like a hose so I was second guessing this being the problem but I figured it was only 3 bolts to remove to eliminate it and move to the next issue. Sure enough there was a break in the wire’s coating and I guess that it was earthing. I put the engine mount back on and put my riding boot on and she sounded much better on the first kick and purred like music to my ears on the second :)

    I figure its better to go to bed late with a fixed bike than to sit up stewing over what might be wrong with it and I’m riding this Saturday so I wanted to make sure there wasn’t a problem ASAP in case I had to cancel.

    Just sitting in the saddle got me excited I can’t wait for Saturday!

    Good work on getting her sorted mate, your becoming quite the mechanic!

    An easy spark plug test is too leave the spark plug connected but removed from the cylinder head. Holding the top of the spark plug rest it against something metallic (already earthed) like your engine casing and turn her over….you should see the spark if all good :)
