Hi All
I have 2 questions, which the collective brains trust on here may have the answers:1-How can you tell if it’s time for a top end refresh, are there any visible signs/noises, km’s etc
2-When is it time to change break discs, mine have worn down some and have a few grooves but still seem to work well except for pulsing(on/off/on/off type feel), but they still pull me up good. If it is time to replace, which ones why and how much. there seems to be a huge difference in prices etc

I guess a compression test would be a good indicator of when a top end rebuild is iminent. Also if starts sounding rattly.
Just checked the 525 manual and it says that if any part of the brake discs are worn beloww 2.8mm its time to replace them. We have just changed my sons rear disc on the KTM 200 at 2.25mm so I guess there is a bit of lee way. We bought an after market disc with new pads for $200

Are talking 2 or 4 stroke???
The pulsing you speak of will more then likely be a bent disc, there is no other reason really for that problem

You should have a wear limit in you manual for the disk thickness,i agree you can still run them when there grooved and trashed but it wears your pads on an angle and ends up wearing the caliper also.Husky wear limit front or back is .5mm with brembo’s should be the same as your KTM.

November 2, 2010 at 11:26 am #189998Ok, so they are going to be replaced in the not to distant future, bit left in them yet,thats the breaks sorted, what discs – same as original, solids, solids with holes etc – trail riding only

6400kms, no oil use, no smoke, but on the weekend it just sounded different,not the normal rattle, but a like a little knock

Take the oil filter out, drain it and check it for debris metal etc. A noise isnt normally associated with low compression unless it has broken a ring but then you would expect blue smoke, and oil usage.
Check the oil filter, valve clearances and the cam. Also the timing chain mate first IMO

cheers Tb will do, valves were adjusted 350kms ago, haven’t noticed and metal in oil change then either, but have been doing some research on cam chain -and tensioner, might pull tensioner and check
