well done Mal, now we can get in some riding for the A4DE.

I had a warranty claim on a 06 Husaberg 550 which I purchased second hand with 64.8hrs on it, one of the main bearings failed and went through the engine causing $2600 damage, I had only done 16hrs on it(80.8hrs) when I took the bike in for repair I was told it was not covered due to the mains not being replaced at 65hrs as per the maintainence book, I also went to fair trading and they advised that I should go back to the dealer I purchased it from as they should have completed this component replacement before on selling the bike with warranty, surprise surprise once I mentioned fair trading the bike got fixed within a week (8 weeks total)
My advise, stand up for yourself and take it further if need be

electrical problems sh*t me, I always liked the old XR’s and hated it when Honda went to the CRF’s, that’s why I no longer have a Honda, always like trying to fix things like this if I can find the patience and time, but hard if you are not with the bike, let me know what you find, it will be some stupid little thing I bet.

Just thought, as a quick test, use the earth from the horn and earth to a metal part of the frame as good as you can, see what that does, gives you an easy 2nd earth

It isn’t the one with the fins on it under the seat that gets hot it is the one behind the headlight.

    Isnt that the flasher can?

    TB

hopefully that is the flasher you are talking about otherwise I did find that there is another model with a AC regulator that is mounted behind the headlight i will send you that drawing also, the problem is I have only found drawings of overseas models the U AND B I assumed the U would be the same as the Australian model

Don’t know how to attach the drawing that can be downloaded from address below, you need winzip to view the drawing, drawing title is kapite 17
or pm me and I can email it to you
    http://motoservicemanuals.blogspot.com/2009/03/honda-xr-600r-service-manual.html

from this drawing it really does show that it looks like an earth problem, check the horn works by connecting to a battery, your indicators and flasher acting as you described is possibly due to blown globe on the left side and lack of earth but the right side working due to it grounding through the brake light.
your rect/reg unit should be a finned type unit and is made such due to the heat it produces so should be ok, the spare you talk about having CDI written on it is not the same rect/reg, different gezmo!
as far as the engine stopping check the engine stop switch is not dodgy
hope this helps some way, please don’t kill me if it does not! :P

sitting here at work doing stuff all, so thought i would try and help some more, what model xr600 is it, does it have the combined regulator/ rectifier unit as some of the earlier model diagrams are showing them as separate
