Just thought, as a quick test, use the earth from the horn and earth to a metal part of the frame as good as you can, see what that does, gives you an easy 2nd earth

You have spent the whole day scratching your chin over this haven’t you Tim? Your efforts are appreciated and some good karma will come your way in some form or another in the future.

the best jetting for the klx is 48pilot 162main drop the needle clip 1 position, also wire the accelerator pump and run the mixture screw at 2 1/2 turns out, change the leak jet to a 55 or 60 (this is the small jet in the float bowl) this is the jetting used by MSC Kawasaki Off-Road, the klx can go backwards if its to rich on the main so it can be a bit tricky to get it spot on! the MSC bikes run Barrett Exhaust with a Uni Filter.
    hope this helps

Well thought out informative first post there Mark, welcome to the site mate. Why not do an intro and tell us how you know all about the KLX.
    Cheers

I wasn’t doing the 4t v 2t thing Bruce, it was more of a CC thing, that I was on about.
650cc v 300cc plenty more big time compression.

The difference is your piston has the circumference of a tea cup as opposed to a dinner plate.

    Thanks medogrocket,
The diagram is just what I need. Yes there is another dodad behind the headlight that has a sticker on it that says regulator/rectifier CDI unit. It also has a barrel shaped do hicky with two wires going to it,straped to it with a rubber band thingy. It is a totally different unit to the AC regulator that has fins and is found under the seat.
