    I ended up pulling out the whole ADR loom Nick and putting the Enduro loom in , I’ve had no problems since :)

    It would be a good reference to have the clearer Honda diagram here too though B)

    You have just discovered the best answer. Bike is 100% reliable with the stock minimalist harness. I’ll chase my friend at MPE up in the new year for reference.

    The ADR harness is fitted here in OZ and is only meant to get the bike registered. None of the loom plugs or relays are waterproof. My suggestion is pull it off and go back to how the bike was made, headlight and taillight only.
    If you must have blinkers/horn/dash I’ll get a better diagram from Honda MPE when they are back at work early Jan.

    Ok, so we are progressing along.
    The donor bike cost $1200. TB reckons i must be a visionary as it was such a POS.
    Step one , strip bike, sell of junk i don’t need. Front and rear wheels, triple clamps, forks, shock, tank seat.
    Throw plastics away, throw cracked swingarm away, airbox cracked.
    What am i left with? A 1989 XR600 frame and engine. Sold the excess for $850 so the frame and engine owes me $350.
    Wet blast frame. i have an attachment for the pressure washer that turns it into a wet blaster. Have to wear a raincoat while using it but it’s pretty good. They are about $100 and are really useful for moss covered pavers, motorcycle frames and skid steer loaders…..
    Frame is ugly, standard problems. Sidestand has been ripped off and rewelded by farmer Joe. Just to make sure his welding stuck he made multiple layers of slag and re-enforced it by welding in bits of and EH Holden. Most of the engine mount tabs are also cracked courtesy of the “grade 8.8” racing stainless steel allen head cap screws that adorned this machine. WTF people think a 1.5mm pitch thread can generate the clamping force a 1.25mm bolt that is designed to stretch?! Anyway, the engine has been fretting in the mounts and making a mess. Rear subframe brace is cracked and has more EH Holden welded in, exhaust mount is cracked.
    2 hours with an angle grinder and the frame looks much better. There is a lot of EH holden on the floor.
    Engine was much the same. cam lobe burnt from lack of oil, all rocker cover bolts stripped or have helicoils that are pulling out. Piston is a 100mm Wiseco that’s saveable (woohoo) Con rod has been replaced with a hotrod that’s worn out (ProX rods are much better in the XR, hotrods don’t seem to last)
    Rest of the engine is not too bad. Gearbox is the WORST i have ever seen. I’ll post photos.
    have to say a big thanks to Popey here (Kamakazi-Rocket) for the bead blasting/paint stripping effort on the engine cases. It took hours to strip the super industrial strength paint off before it was clean enough to send to Dave Mac for vapourblasting.
    The shopping has been going Ok too. Got a set of 89 CR hubs for $20 each. Keihin 41mm FCR carb for $200, 89 KX 500 46mm conventional forks for $300, swingarm for $65, a pair of new XR250 tanks for $200 delivered.

    In another 50-80k it will need a rod and main bearings anyway. The piston would go again but the top ring land is pretty worn. That’s not a problem with the piston, it’s actually a good quality forged unit. Its more a reflection at being ridden like a WR450.
    I’d expect at 100-130k it will need some valves too.
    There are no single cylinder engines that don’t need a freshen up at 80k. This bike has just had a problem with a failed bearing that’s made us rebuild 30k earlier. If the bearing didn’t fail I think it would have made 80k.

    Having problems posting photos, not supposed to be blank!
    Anyway, had a good look over it and we need a countershaft bearing, the one behind the countershaft sprocket, it’s not happy. Might be from an overly tight chain, pretty common. :whistle:

    The oil pump strainer is more of a worry, it had come away from the pickup and was resting on the casing. The oil pump has a plastic drive gear so if any large particles get into the oil pump and lock it up the plastic gear strips and you have no idea it’s happened :blink: Just keep riding till you hear the big end trying to escape.

    I clipped it back together with the 4 very dicky looking tangs and it’s hard to pull apart BUT i think a big case out on a spoon drain could dislodge it (normal riding for TB) So i’ll find a way to secure it. (TB proof) Have to split the cases to remove it, if i was doing an in-frame repair on the selector drum arm the best i could do is push it back up.

    Last night TB was a bit panicked that there were wayyy too many parts coming out of the engine and i would not be able to put it back together. Wonder how many cat and Cummins powered truck drivers have said that to TB? Hmmm.
    Anyway, all packed up now waiting for early Jan for some parts to arrive

    We have a turbo wash that is great for cleaning engines, the cases were it in for a half hour, there is little trace of red dust left.
